More wire brushing and cutting preparing for welding l am surprised that the box framed chassis isn't rusty were as with the pick ups there box framed chassis rusted away especially in the rust belt and Toyota spent billions of dollars replacing the chassis on there utes

Just remember with rust, if it's black it's coming back... unless you cut it out 😮👍🇮🇪

Greetings from Glenn in Cleveland Ohio USA! I have never seen one these Crown Vics so rusted. The reason it was more rusted on the right side is because when the roads are salted in the winter, all of the salt and other debris is thrown to the curb (right side of the road) The right side is driven through salt puddles and slush. Right side flat tires are more prevalent as a result of road debris.

We don't have annual inspections here in Western Australia, and I've got to say I'm glad!! I feel like It's a bit of overkill and a bit of a money making exercise.. 🤔

Oh, you've got to be feeling good about that sill not being as bad as the other side - I don't think we saw the characteristic grimace of "that didn't work out as planned" all video, mate! I'm ever so glad though (about it not being as bad). A few small patches, a couple of reconstructed end pieces and a lower front wing patch and you're done! Probably a good thing you haven't put the sill cover on the other side as it gives you an easy reference to what you did last time if needed. Just one observation - I'd cut the outer sill hole slightly bigger than any inner sill patch needs to be so that it makes it easy to weld the new steel in place.....but mate - what a comparatively easy job, eh? Of course, I say that and then Murphy comes along and waves his Wand Of Despair..... I'm no stranger to THAT happening either! I'm sure the bugger has season tickets to my right shoulder when I am working on one of my own classics! Great to see such a huge grin on your face, mate. I bet you never thought you'd be happy about having to deal with sorting rust, eh? Haha! I hope it goes swimmingly from here on in and the beast is back on the road and burbling its happy song in your ear as soon as it can be. A V8 is a special thing and its unique sound is something us blokes find anthemic and a source of much soothing. There's not much that beats it when you're out and about.... All the best, Matt.

Maybe have a fire extinguisher on hand when welding near the waxoyl areas just to be on the safe side. Glad to see it isn't so bad on the driver's side probably because it was not in the gutter so much.

The Aussie Ford Falcon et all had expanding foam added to some of the box sections from the factory so they could get a few stars when ANCAP was introduced in the 90s.

I have come to the conclusion you must have at least one body double to generate all this content and keep all these projects going.

I think you are too nice. The seller of this car needs naming and shaming. I watch US UA-camrs and most I see are decent honest traders who would be appalled at what has happened to you.

If working outside, you can get a heavy duty gazebo to give some protection. I have a Gala Tent, commercial grade with weights to hold it down. Got mine second hand but worth having around.

I bet you are so pleased that you started on the other side. That looks quite reasonable for a 22 year old car from the salt belt.

Back in 1974, I bought my first car -- a 1966 E-Type Roadster -- for a $2600, or accounting for inflation around $16k today. Yes, they were very affordable back then. The sound of that long stroke straight 6 really was beautiful, as it had not only mufflers, but "resonators" which I assume helped give it that deep growl. Personally, I prefer the stock triple SU HD8 setup; they were beautiful to behold, and as a gear head I so loved the elegant simplicity of the SU carb. My preferences were for the looks of the Roadster, then 2 seater coupe, and least the 2+2 (the bump in the roof detracted from the looks for me). With that long hood / bonnet plus the fact that you were sitting so low, pulling out of a driveway, trying to look around parked cars for any oncoming traffic, was a harrowing experience. That said, to quote my Brit friend, I would give my starboard knacker to have that car again.

This was great to see Matt, some more progress on the Crown Vic is always good to watch, this one ends on a happy note that the driver side is nowhere near as shot as the other but there is still plenty to be done. It would be great to see the car back enjoying the open road in the future, she sure has been through quite a journey since the discovery of the foam monster bodge. Back in the day buying an older car was a lottery to se how much of the car was P38. I used to carry a magnet to check.

Stop messing about with those small bottle and look up Adams gas and get a bottle from them loads cheaper, all you need is a regulator and I had a pipe adaptor. It will cost about 25 for the regulator and less than 10 for the adaptor and the gas depends on what size you choose but even the smallest one last loads longer than those small bottles. You do like cutting small bits, if you make them larger you get cleaner metal to weld to do it might be a bit more welding but it's nicer to weld so actually quicker and easier. Also I suggest you put masking tape on the door to give a bit of protection from splater or grinding sparkes etc. and if it were me I'd jack the car much higher, ideally so I'm sitting to weld rather than lying down, comfort is very important for good welds, and stop alot of aches etc

Why dont you weld with flux core? Especially as you seem to usually weld outside. Wire is a bit more expensive but easily cheaper than using gas overall.

Matt, you do know that moisture have already gotten between the two steel layers, and the rest have already started, even if you don't see it? Patching this up will only delay the rust. This needs both layers of steel wholly removed and welded again.

It has to be said that the application of spray foam and filler has been masterfully done, the bodge (con) must have taken long time to perfect that could have been used to do job properly.

What a relief its not as bad! I should probably get a big welding gas bottle too, i spend a fortune on the little ones. Oh and jealous of the two grinders, i seem to spend most of my life looking for the disc tightening tool that i just put down round here somewhere 😂
